The Volkswagen CAYC is a 1.6-liter inline-4
turbocharged diesel engine from the EA189 family, produced between 2009 and
2015. Developed as a replacement for the earlier 1.9 TDI units, the CAYC was
engineered to deliver improved fuel economy, reduced noise and vibration, and
lower emissions while maintaining the durability expected of Volkswagen diesel
powertrains.
The engine features a cast iron cylinder block, aluminum alloy cylinder head,
dual overhead camshafts, a common rail direct injection system with piezo
injectors, and a variable-geometry turbocharger. The CAYC was widely utilized
across the Volkswagen Group, serving as the primary BlueMotion engine for models
requiring high fuel efficiency. The engine incorporates a diesel particulate
filter and meets Euro 5 emissions standards.

adjustments.
The cylinder block is manufactured from cast iron with
an open-deck design. Bore diameter measures 79.5 mm (3.13 in). The cast iron
construction provides the rigidity required to withstand elevated cylinder
pressures generated by the common rail injection system. The crankshaft is
forged steel with eight counterweights, supported by five main bearings.
The block incorporates an integrated oil gallery system feeding the main
bearings, connecting rods, and turbocharger. Pressed-in cast iron cylinder
liners are utilized, with the bores machined to a plateau honed finish. The
engine incorporates a balancer shaft system to reduce secondary vibrations.

casting, operating on bucket-type cam followers. Camshafts: Chilled cast iron
camshafts with induction-hardened lobes. The intake camshaft is equipped with a
variable valve timing system on certain variants. Valve Springs:
Progressive-rate springs designed for diesel engine operating speeds.
The fuel system employs a Continental/Siemens PCR 2.1
common rail direct injection system with piezoelectric injectors. Injection
Type: Direct injection into the combustion chamber with centrally mounted
injectors. Injector Configuration: Piezoelectric injectors with multi-hole
nozzles. The piezo stack enables rapid response times and multiple injection
events per combustion cycle, including pilot injection, main injection, and
post-injection for DPF regeneration.
Fuel Pressure: Low-pressure circuit supplies fuel from the in-tank pump at
3.5-4.0 bar (51-58 psi). A high-pressure mechanical pump driven by the timing
belt elevates pressure to a maximum of 1,600-1,800 bar (23,206-26,107 psi)
depending on operating conditions. High-Pressure Pump: Bosch CP1 or Continental
single-piston plunger pump with a fuel metering valve controlling rail pressure.
Engine Management System: Continental PCR 2.1 ECU with integrated boost control,
managing injection timing, rail pressure, glow plug operation, and DPF
regeneration. The ECU is factory-locked and requires bench unlocking for
aftermarket calibration. Fuel Filtration: Spin-on cartridge fuel filter with
integrated water separator and water-in-fuel sensor. Intake Manifold: Composite
plastic manifold with integrated swirl flap assembly and electronically
controlled throttle body.
The lubrication system is a full-flow, pressurized
design utilizing a rotor-type oil pump driven by the crankshaft. Oil Pump Type:
Internal gear (gerotor) pump mounted to the front of the crankshaft, housed
within the front timing cover assembly. Oil Capacity: 4.3 liters (4.5 qt)
including oil filter replacement. Recommended Oil Viscosity: 5W-30 fully
synthetic.
Oil Quality Requirement: VW 507.00 (Low-SAPS) specification. Low-ash formulation
is required to protect the Diesel Particulate Filter (DPF) from ash
accumulation. Oil Pressure: At warm idle, pressure ranges from 1.0-1.5 bar
(14-22 psi). At 3,000 rpm, pressure reaches 3.5-4.5 bar (51-65 psi).
Oil Cooler: Liquid-to-oil plate-type heat exchanger integrated into the oil
filter housing, utilizing engine coolant for thermal stabilization. Oil Filter:
Cartridge-type filter housed within a modular housing. Crankcase Ventilation:
Closed PCV system with an integrated oil separator incorporated into the valve
cover. Blow-by gases are routed to the turbocharger compressor inlet.
The cooling system is pressurized and utilizes a
centrifugal water pump driven by the timing belt. Water Pump Type: Centrifugal
pump with a die-cast aluminum housing and stamped steel impeller. Thermostat:
Wax-pellet type with integrated housing. Opening temperature is 82-88 °C
(180-190 °F). Coolant Capacity: 6.5-7.5 liters (6.9-7.9 qt) inclusive of engine
block, heater core, radiator, and turbocharger cooling circuit.
Radiator: Cross-flow aluminum core with plastic end tanks. Cooling fan
configuration consists of dual electric fans with variable speed control based
on coolant temperature, charge air temperature, and air conditioning load.
System Pressure: Radiator cap rated at 1.1-1.2 bar (16-17 psi).
Turbocharger Cooling: The turbocharger bearing housing is integrated into the
engine cooling circuit. No auxiliary electric water pump is present. Coolant
Specification: Phosphate and silicate-free ethylene glycol-based coolant meeting
VW G12+ or G13 specifications for aluminum engine construction.

high-tensile rubber with fiber reinforcement. The belt drives the camshafts and
high-pressure fuel pump. An automatic spring-loaded tensioner maintains belt
tension. The official replacement interval is 210,000 km (130,000 miles); a
reduced interval of 120,000 km (75,000 miles) or 5 years is recommended in many
markets.
Turbocharger System: Variable-geometry turbocharger (VGT) with water-cooled
bearing housing. The VGT mechanism varies turbine inlet geometry to optimize
boost response across the engine speed range. The system is vacuum-actuated with
electronic control via the ECU.
Intercooler: Air-to-air charge air cooler mounted in the front bumper area,
reducing intake air temperature after compression.
Exhaust System: Cast iron exhaust manifold with integrated turbocharger mounting
flange. A Diesel Oxidation Catalyst (DOC) and Diesel Particulate Filter (DPF)
are mounted in a single canister downstream. The DPF regenerates through
post-injection events that increase exhaust temperatures.
