The Hyundai D4BH is a 2.5-liter inline-4 turbocharged
diesel engine from the D-series (Gamma) family. Often referred to as the 2.5
TCI, it is a licensed version of the Mitsubishi 4D56 design. Developed during
the late 1980s and produced extensively through the 1990s and 2000s, this engine
was engineered for durability, fuel efficiency, and high low-end torque output.
It became a cornerstone powertrain for Hyundai’s sport utility vehicles and
light commercial applications, valued for its mechanical simplicity and robust
construction.
The Hyundai D4BH represents a direct injection turbo diesel architecture that
prioritizes mechanical reliability and serviceability. As a licensed iteration
of the Mitsubishi 4D56, it inherits a cast iron cylinder block with an indirect
injection combustion chamber design adapted for direct injection in this
variant. The single overhead camshaft (SOHC) configuration with eight valves
provides a simple valvetrain layout conducive to ease of maintenance.
The turbocharger and intercooler combination enables significant torque output
at low engine speeds, with peak torque available from 2,000 rpm, making the
engine exceptionally well suited for vehicle applications requiring substantial
towing capacity and load-carrying ability. The rotary mechanical fuel injection
system operates independently of electronic control in many configurations,
contributing to the engine’s reputation for reliability in harsh operating
conditions. The interference valvetrain design demands rigorous adherence to
timing belt replacement schedules to prevent catastrophic engine failure.
Engine Type: Inline 4-cylinder, 4-cycle, water-cooled, turbocharged diesel.
Displacement: 2,476 cc (151.1 cu.in).
Bore x Stroke: 91.1 mm x 95.0 mm (3.59 in x 3.74 in).
Compression Ratio: 21.0:1.
Firing Order: 1-3-4-2.
Aspiration: Turbocharged with air-to-air intercooler (TCI).
Maximum Power: 94-103 Hp (69-76 kW) @ 3,800-4,000 rpm.
Maximum Torque: 225-253 Nm (166-187 lb-ft) @ 2,000 rpm.
Idle Speed: 750 ± 50 rpm.
Valvetrain: SOHC, 8 valves (2 valves per cylinder).
The cylinder block is constructed from cast iron,
utilizing a deep-skirt design that extends below the crankshaft centerline to
enhance structural rigidity. The block is of a monobloc construction with
integral cylinder bores machined directly into the casting. Five main bearings
support the crankshaft, each bearing cap secured with four bolts to the block
structure.
The block incorporates a robust water jacket surrounding each cylinder to manage
the elevated thermal loads associated with turbocharged diesel operation. The
oil filter mounting boss and oil cooler interface are integrated into the block
casting on the right-hand side. The cylinder bores are hardened to withstand the
high compression pressures characteristic of diesel combustion.
The cylinder head is manufactured from cast iron,
selected for its thermal stability and resistance to distortion under high
cylinder pressures. It features a SOHC configuration with the camshaft supported
by five bearings. The eight valves are arranged with two valves per cylinder,
positioned vertically in a cross-flow pattern. Each cylinder utilizes two
swirl-inducing intake ports designed to promote air-fuel mixing within the
pre-combustion chamber or direct injection bowl, depending on the combustion
system variant.
Valve actuation is achieved via rocker arms operating against mechanical bucket
tappets. Valve clearance adjustment requires manual intervention using adjusting
screws or replacement tappets, depending on production date. The cylinder head
incorporates integrated intake and exhaust manifolds on respective sides, with
the exhaust manifold designed to mount the turbocharger unit.
The D4BH employs a mechanical direct injection fuel
system. A Bosch-style in-line rotary injection pump, driven by the timing belt,
delivers fuel at high pressure to the injectors. The pump incorporates a
mechanical governor to regulate fuel delivery based on engine speed and load.
Fuel injection timing is adjustable via shims or pump mounting flange rotation.
Each cylinder is served by a nozzle-type injector with a precisely calibrated
opening pressure of 120-130 bar (1,740-1,885 psi). The system utilizes a fuel
feed pump integrated into the injection pump body to draw fuel from the tank
through a water-separating filter assembly. Excess fuel is returned to the tank
via a spill line to maintain consistent fuel temperature.
The lubrication system is a pressurized, wet-sump
configuration engineered to support the high thermal and mechanical loads of
turbocharged diesel operation. A gear-type oil pump, driven directly by the
crankshaft, circulates engine oil through a full-flow disposable filter and an
integrated oil cooler. The oil cooler is a water-to-oil type mounted adjacent to
the filter assembly, utilizing engine coolant to stabilize oil temperature.
Oil galleries within the block and cylinder head supply pressurized oil to the
crankshaft main bearings, connecting rod bearings, camshaft bearings, and rocker
arm assemblies. The turbocharger receives oil through a dedicated supply line,
with oil draining back to the sump via a gravity-fed return line. Total oil
capacity ranges from 5.5 to 7.2 liters (5.8 to 7.6 qt), depending on the oil pan
configuration and vehicle application.
The cooling system is a pressurized, water-cooled
design with capacity to manage the elevated thermal output of the turbocharged
diesel cycle. A belt-driven water pump circulates coolant through the cylinder
block, cylinder head, turbocharger bearing housing, and the oil cooler. A
wax-type thermostat, beginning to open at 76-82°C (169-180°F), regulates coolant
flow to maintain optimal operating temperatures.
The system utilizes a cross-flow radiator with a high-capacity core to dissipate
heat under sustained high-load conditions. An electric or viscous-coupled
cooling fan provides airflow, with the fan type varying by vehicle platform. The
intercooler is integrated into the cooling airflow path, positioned upstream of
the radiator in most applications to maximize charge air density.
Glow Plug System: The engine is equipped with a glow
plug system for cold-start assistance. Glow plugs are installed in each
cylinder, controlled by a glow control unit that modulates pre-heat and
after-glow cycles based on coolant temperature.
Timing System: The camshaft and injection pump are driven by a rubber-reinforced
timing belt. The belt also drives the water pump. This is an interference engine
design; timing belt failure results in piston-to-valve contact, causing
extensive engine damage.
Turbocharger System: A fixed-geometry turbocharger, manufactured by Mitsubishi
Heavy Industries or a licensed supplier, provides boost pressure. Maximum boost
pressure is regulated by a wastegate actuator controlled by intake manifold
pressure.
Emission Control: The engine incorporates a positive crankcase ventilation (PCV)
system and an exhaust gas recirculation (EGR) valve to reduce nitrogen oxide
emissions. A diesel oxidation catalyst is fitted in the exhaust system in
markets with stricter emission regulations.
Electrical System: The charging system consists of a 12-volt, 90-110 amp
alternator. The starter motor is a 2.2 kW (2.9 hp) high-torque unit designed for
the elevated compression ratio of the diesel cycle.
