The Cummins ISGe3 engine represents a focused
application of the G Series platform, a heavy-duty architecture
engineered to bridge the gap between traditional mechanical durability
and modern electronic sophistication for on-highway commercial vehicles.
Developed to meet the evolving demands of the Chinese and select global
markets, the ISGe3 is distinguished by its integration of high-pressure
common rail fuel systems with a robust, compact mechanical foundation.
A primary design objective was weight reduction and packaging
efficiency; the engine achieves a significantly lower dry weight
compared to preceding heavy-duty Cummins models, directly contributing
to increased vehicle payload capacity. This is complemented by a
factory-integrated “Coolpac” system that combines the cooling module and
air cleaner into a single, chassis-ready unit, simplifying vehicle
assembly and improving front-end airflow management.
The series is offered in two primary power ratings, 380 HP and 430 HP,
both delivering substantial peak torque from low engine speeds to
optimize drivability in stop-and-start and highway applications.
Serviceability is enhanced through extended maintenance intervals and
the use of high-efficiency filtration components, positioning the ISGe3
as a solution for fleet operators prioritizing total cost of ownership
without compromising on performance reliability in Euro III and IV
emission compliance scenarios.
The Cummins ISGe3 is a six-cylinder, in-line, four-stroke-cycle diesel
engine. It operates on a displacement range of 11.8 liters (720 cu.in),
situating it within the broader 12-liter ISG platform architecture. The
engine utilizes a turbocharged and charge-air-cooled aspiration system
to maximize air density for efficient combustion. Fuel delivery is
managed by a high-pressure common rail (HPCR) system, operating under
full authority electronic controls that govern injection timing,
pressure, and duration with high precision.
Two primary power variants define
the series:
ISGe3-380: This configuration delivers a rated power output of 380
horsepower (281 kW) at a governed engine speed of 1,900 rpm. Peak torque
is rated at 2,000 Nm (1,475 lb-ft), achieved across a broad engine speed
band from 1,000 to 1,300 rpm, providing strong low-end pulling power.
ISGe3-430: The higher-output variant produces a rated power of 430
horsepower (316 kW) at 1,900 rpm. Peak torque is elevated to 2,200 Nm
(1,623 lb-ft), with the maximum torque curve maintained between 1,000
and 1,400 rpm. This configuration is suited for heavier gross
combination weights and demanding route profiles.
Emissions compliance is achieved for Euro III and Euro IV standards
through precise in-cylinder combustion control and the high-pressure
fuel system, without the requirement for selective catalytic reduction
(SCR) on the Euro III variant, relying instead on optimized combustion
and exhaust gas recirculation strategies.
The cylinder block is a deep-skirt, cast-iron structure designed to
provide maximum rigidity and minimize bore distortion under high
cylinder pressures. The deep-skirt design extends the block material
below the crankshaft centerline, which enhances structural stiffness and
reduces noise, vibration, and harshness.
The block incorporates parent bore liners, meaning the pistons run
directly on the machined cast-iron surface, eliminating the need for
replaceable liners and simplifying the block architecture while
maintaining durability for the expected service life. Integrated oil
galleys are cross-drilled to supply pressurized lubricant directly to
the main bearings, connecting rods, and the overhead valvetrain.
The cylinder block also features integrated mounting points for the
“Coolpac” cooling package, reinforcing the engine’s role as a structural
component in the vehicle chassis.
The cylinder head is a single-piece, cast-iron unit cross-flow design,
which optimizes airflow by directing intake air and exhaust gases on
opposite sides of the head, improving thermal efficiency and volumetric
flow. It is secured to the cylinder block using high-strength fasteners
to contain peak combustion pressures. The valvetrain utilizes four
valves per cylinder - two intake and two exhaust - to maximize
respiratory efficiency across the engine speed range. This four-valve
configuration centralizes the fuel injector position for optimal spray
pattern distribution within the combustion bowl.
The valve train is actuated by a single overhead camshaft (SOHC) driven
by a gear train at the front of the engine. Valve lash adjustment is
accomplished via screw-and-locknut type adjusters on the rocker arms,
providing a stable and serviceable interface. Intake valve diameter and
stem design are optimized for high-swirl induction, while exhaust valves
incorporate hardened tips and are constructed from high-temperature
alloys to withstand sustained thermal stress under peak load.
The fuel system is a high-pressure common rail (HPCR) architecture, a
departure from traditional unit injector systems. It consists of a
high-pressure fuel pump (gear pump), a common rail accumulator, and
electronically controlled injectors. The high-pressure pump generates
rail pressures sufficient for the precise atomization required for Euro
III and IV emission levels. The common rail acts as a high-pressure
reservoir, decoupling pressure generation from the injection event,
allowing multiple injection events per cycle.
The full-authority electronic control module (ECM) governs injection
parameters, enabling pilot injection for reduced combustion noise, main
injection for power delivery, and post-injection for exhaust thermal
management. The system uses a fuel return circuit to cool the injectors
and the pump, recirculating excess fuel to the tank. Filtration is
critical to the system’s reliability; a high-efficiency fuel filter with
water separation is mounted on the engine to protect the precision
components of the HPCR system from contaminants and moisture.
The lubrication system is a forced-feed, full-flow filtration design,
utilizing a positive displacement rotor-type oil pump mounted internally
within the front gear train. The pump draws oil from a sump, passes it
through a full-flow filter, and delivers it under pressure to the main
oil gallery. The system is designed to maintain stable oil pressure
across a wide operating temperature range, aided by an integrated piston
cooling jet system that directs oil to the underside of the pistons for
thermal management.
Filtration is performed using Fleetguard StrataPore synthetic media oil
filters, which provide high-efficiency particle removal and extended
service life. The engine is equipped with a bypass oil cooler,
integrated into the block, which uses engine coolant to maintain optimal
lubricant viscosity. Oil change intervals are calibrated to extended
service schedules, with system capacity designed to accommodate the
increased soot load associated with high-pressure common rail combustion
strategies.
The cooling system is a sealed, pressurized liquid-cooled system
designed for high heat rejection capacity. It employs a centrifugal
water pump driven by the front gear train. The coolant circuit is
configured for reverse-flow cooling in critical areas, directing cooler
coolant from the radiator first to the cylinder head to manage the
thermal loads of the combustion chamber and exhaust ports before
circulating through the cylinder block. This strategy maintains uniform
metal temperatures and reduces thermal stress on the cylinder head
gasket and fasteners.
The system is integrated with the “Coolpac” module, which consolidates
the radiator, charge-air cooler, and cooling fan into a single,
pre-assembled unit. This integration simplifies chassis mounting and
ensures optimized airflow management across all heat exchangers. A
viscous fan drive is employed to modulate fan speed based on coolant
temperature, reducing parasitic power loss and improving fuel economy
under low-load conditions.
| Intake and Exhaust Systems |
Air Intake System: The engine utilizes a turbocharger with a wastegate,
sized to provide rapid boost response across the operating range.
Compressed air from the turbocharger is directed through a charge-air
cooler (CAC) integrated into the Coolpac module, reducing intake
manifold temperatures to increase air density and reduce peak combustion
temperatures, which aids in NOx control.
Exhaust System: The exhaust manifold is a compact, cast-iron design
positioned to optimize turbocharger mounting for thermal efficiency. For
Euro IV compliant applications, the exhaust system includes provisions
for a diesel oxidation catalyst (DOC) to manage hydrocarbon and carbon
monoxide emissions, integrated close-coupled to the turbocharger outlet
for rapid light-off.
The engine is equipped with a 24-volt starting and charging system. The
alternator is a high-output unit to support the demands of the
full-authority electronic control module, electronic injectors, and
auxiliary vehicle systems. The engine wiring harness is designed with
sealed connectors to resist corrosion and vibration-induced wear.
Overall length is 1,200 mm (47.2 in), while width across the valve
covers is 950 mm (37.4 in). Height from the crankshaft centerline to the
top of the engine is measured at 1,100 mm (43.3 in). The dry weight of
the engine, configured with the Coolpac system and standard accessories,
is 830 kg (1,830 lb). This weight reduction is a defining characteristic
of the ISGe3, achieved through a streamlined block design and the
integration of composite materials in non-structural components such as
the valve cover and oil pan.
The oil change interval is specified up to 500 hours under standard duty
cycles, contingent on the use of approved viscosity grade oils and
Fleetguard StrataPore filtration. Engine oil capacity, including the
filter, is 36 liters (9.5 gal). The coolant system capacity is 20 liters
(5.3 gal), requiring a heavy-duty diesel coolant with supplemental
coolant additives (SCA) for proper cavitation protection.
Fuel filter replacement intervals align with the oil change schedule,
utilizing a spin-on, high-efficiency fuel/water separator element. Valve
lash inspection and adjustment are specified at 200,000 km (124,000 mi)
intervals. The air filter element, integrated into the Coolpac assembly,
is a dual-stage radial seal design with a replacement interval
determined by differential pressure monitoring rather than fixed
mileage.
Cylinder head bolts, Stage 1: 70 Nm (52 lb-ft).
Cylinder head bolts, Stage 2: 110 Nm (81 lb-ft).
Connecting rod cap: 120 Nm (89 lb-ft).
Main bearing cap: 250 Nm (184 lb-ft).
Flywheel mounting bolts: 210 Nm (155 lb-ft).
Vibration damper bolts: 240 Nm (177 lb-ft).
Rocker arm shaft mounting: 95 Nm (70 lb-ft).
Fuel injector clamp bolts: 30 Nm (22 lb-ft).
The Cummins ISGe3 engine is primarily utilized in heavy-duty on-highway
commercial vehicles, with a significant concentration in the Chinese
market. Its primary application is in the Foton Auman series of
heavy-duty trucks, where the engine’s compact dimensions and light
weight directly contribute to maximizing legal payload capacity. The two
power ratings allow for specification across a range of vehicle
configurations, including 6x4 tractor units for long-haul freight and
8x4 rigid chassis for construction and bulk transport applications.
The engine is also found in municipal vehicles, such as heavy-duty
refuse trucks and concrete mixers, where the low-speed torque
characteristics and integrated engine brake provide operational
advantages. Its Euro III and IV compliance levels make it suitable for
markets where these emission standards are mandated, serving as a
powertrain solution for fleet operators requiring a balance of modern
electronic control, mechanical durability, and simplified aftertreatment
systems.
